Is this a problem on the Excel side? When I run to Excel it sees the file as coming from an internet source and won’t let you edit it until you explicitly tell it to let you do so. When I forget this it feels like Excel is locked up.
I suspect that your problem is that the file size is large. Your servers may be configured differently, which is why you would experience the issue in one environment but not the other.

when saving from webi to csv or excel the memory needed to do it is governed in a server setting in cmc. I would check both environments and see if there’s a difference and adjust accordingly.
note that the server mentioned in the link is now called WebIntelligenceProcessingServer.
I did some digging on the internet and found my solution. The size of the exported report does not matter here.
Every time I export Excel it opens up with a ‘standard’ warning message and an Enable Content button. when I click on this button the freeze-up happens!
I go into Excel options, for Trust Center. Then open ‘Trust Center Settings…’. Then I click on Protect View, and disable all three options.
This works! I am no longer experiencing freeze ups when I export to Excel.
I do not like this, and did not have to do this in Webi 4.1
In my humble opinion it is a bug with Webi 4.2, support pack 4, patch 4.
BTW, this occurs in the Rich client version as well.
